Try making one out of ABS plastic, it's a lot more flexible and won't shatter. It's also weldable... Just a thought. I like your concept, but as you noted the one "flaw" is I don't see it fairing...

^^^ To be fair, that last pic is an aluminum TIG weld, not MIG on mild steel. Which isn't to say that you can't get that look with a MIG though :D

Actually, oxyfuel isn't a bad way to go, once you get the feel for it. It'll give you far more capability than the harbor freight welder will. That's what "old school" bodywork is still done with....

Just a tip Andrew, putting a groove or bevel on that thick aluminum will help it weld a lot better, especially since it's a thickness far beyond what your machine is really rated for

What welder are you using? I can stick weld steel down to about 1/16" thick without too much trouble, so with practice 1/8" material shouldn't be a problem. 6013 will probably be the most "forgiving"...

The fumes from the galvanized coating burning off are toxic, grind that stuff off first! Breathe much more of it, and you'd be puking your guts out, it's nasty stuff... Lots of paints will do the...

Can you upgrade your welder to use solid wire & gas? MIG is the best way to do a job like this. You can get a small C25 bottle or even straight CO2 & a small spool of wire for less than the body shop...

Stay away from the flux core only machines. But any small 120 volt welder capable of running with gas will do for material that thin. I'm partial to Millers myself, but I like Lincolns too. Hobart...

Not worried about the tire sidewall flexing and rubbing on the exhaust I take it?

If you're really going to de-rust your springs, while they're out is the perfect time to do motor mounts. That way you can drop the A-arm and actually have decent access to the motor mount bolts...
