I used a scroll saw. But I have seen other guys using a body saw when modifying plastic dashes.

As far as filling in gaps and smoothing things out, I tried Bondo and some other fillers with no luck and wound up using this.

Yes, if you just move the heater controls and don't raise the the hole in the plate you would see a gap where the plate doesn't cover the bottom of the HVAC, and you will cover the text at the top of...

The duct work had to be removed to get enough depth to mount the last radio flush with the face plate. It would also have to be done with this radio. Also the floor console ducts had to be trimmed....

The heat duct from the bottom of the dash needed to be removed (only 2 Screws) and the ducting on the inside of the floor console needed to be trimmed.

The ac controls had to be moved up approx. 3/8" to make room for the radio. The heater vents in the console had already been modified from a previous radio install, so i cant say if they would cause...

Those clamps are very good, Ive used them before. Just remember to use anti sieze compound on the bolts or you will be cutting them off to take the exhaust back apart.

Tranny mount could be broken, they have a bad habit of doing that in our cars. Energy suspension sells a good one that should'nt break if thats whats wrong in your case.
